Introduction to Turbosmart e-WG Architecture

Traditional pneumatic and vacuum-actuated wastegates possess an inherent design flaw: their actuation depends entirely on exhaust manifold backpressure and vacuum pump speed. The e-WG (StraightGate / e-Wastegate) series (38mm, 40mm, 45mm, 50mm) developed by Turbosmart completely eliminates control diaphragms and springs. The flapper is driven directly by a high-torque electric DC motor paired with a worm gear reduction drive, allowing instantaneous gate positioning regardless of exhaust manifold pressure.

H-Bridge Motor Driver and PWM Frequency Setup

The Turbosmart e-WG internal motor requires bi-directional current flow (reversing polarity modulates opening vs closing direction). Control must be assigned to high-current H-Bridge outputs on standalone engine management systems (Haltech, MoTeC, MaxxECU, Link, Syvecs):

  • PWM Control Frequency: Must be set to precisely 1000 Hz (1 kHz). Lower frequencies cause excessive motor heating; higher frequencies introduce signal jitter.
  • Current Limits: 20A peak inrush current during fast transient sweeps; 5A continuous holding current limit.
  • Thermal Cutoff Protection: If the internal motor temperature sensor exceeds 150°C, the ECU must taper max PWM duty cycle to 30% to prevent motor burnout.

Position Feedback Sensor Calibration and PID Tuning

The actuator incorporates dual redundant Hall-effect position sensors outputting complementary analog signals (Sensor A: 0.5V-4.5V, Sensor B: 4.5V-0.5V):

  1. Sensor Calibration: Map 0% gate position to 0.50V (fully closed hard stop) and 100% gate position to 4.50V (fully open hard stop).
  2. Proportional Gain (P-Gain): Begin tuning with a conservative P-Gain (e.g., 4.0), increasing incrementally until gate target response is crisp without position overshoot.
  3. Integral Gain (I-Gain): Set I-Gain to ~1.5 to eliminate steady-state position tracking error under steady manifold pressure.
  4. Derivative Gain (D-Gain): Apply D-Gain (0.5 to 1.0) to damp motor oscillation when settling onto high-speed target ramps.

Fastener Torque and Mechanical Mounting Specifications

  • e-WG V-Band Clamp Fastener: 8 Nm.
  • Electrical Connector (Deutsch DT 6-pin): Must be sheathed in high-temperature fiberglass thermal sleeving.
  • Maximum Rated Exhaust Backpressure Capacity: 5.0 bar (72 PSI).
